Optimal Design of Roller One Way Clutch for Starter Drives

The starter drive clutch is a one way roller clutch and a key component in a starter motor that is used to crank internal combustion engines. The starter drive clutch transmits torque from an electrical motor to a ring gear mounted on a cranking shaft in an engine thus cranks the engine. The clutch also prevents the whole starter from damage caused by extremely high load and/or extremely high speed applied to the starter pinion from the engine. Drive slippage and barrel cracking are two major failure modes for the starter drive[1]. Insufficient torque capacity results in drive slippage while excessive high hoop stress on the clutch barrel ring causes barrel crack. To eliminate drive slippage failure, the clutch should be designed with high torque capacity. High torque capacity, however, is a cause of high hoop stress on the barrel that may result in the cracked barrel failure. Higher torque capacity and lower hoop stress are two completely opposite design directions.

An Overview of Hardware-In-the-Loop Testing Systems at Visteon

This paper discusses our experiences on the implementation and benefits of using the Hardware-In-the-Loop (HIL) systems for Powertrain control system software verification and validation. The Visteon HIL system integrated with several off-the-shelf diagnostics and calibration tools is briefly explained. Further, discussions on test automation sequence control and failure insertion are outlined The capabilities and advantages of using HIL for unit level software testing, open loop and closed-loop system testing, fault insertion and test automation are described. HIL also facilitates Software and Hardware Interface validation testing with low-level driver and platform software. This paper attempts to show the experiences with and capabilities of these HIL systems.

Stability Control of Combination Vehicle

This paper discusses the development of combination vehicle stability program (CVSP) at Visteon. It will describe why stability control is needed for combination vehicles and how the vehicle stability can be improved. We propose and evaluate controller structures and design methods for CVSP. These include driver's intent identification, combination vehicle status estimation and control, and fault detection / tolerance. In this paper, the braking and steering dynamics of car-trailer and tractor-semitrailer combinations, and the brake systems which should be used extensively to increase the stability of combination vehicles are presented. Also our development platform is introduced and the combination vehicle simulation results are presented. The definition of combination vehicles in this paper includes car-trailer and commercial tractor-semitrailer combinations since their vehicle dynamics are based on the same equations of motion.

Combining CAE and Experimental Techniques to Develop Optimal Defrost / Demist Performance in a Vehicle

Customer clinics and surveys have revealed the increased importance to the customer of good defrost and demist performance in their vehicle. Achieving this level of performance, within the time and cost constraints of a modern vehicle development program, places increased reliance on computational (CAE) techniques. However, this paper describes how the optimum development process should be to combine this reliance upon CAE methods with a newly developed experimental technique. This new laser Doppler velocimetry (LDV) based methodology is employed at all stages of the development process and complements the CAE techniques perfectly. The end result is optimized airflow management within the vehicle cabin – essential if good defrost and demist performance is to be achieved in a vehicle.

Environmental concerns and changes in regulations around the world are turning mass-production electric vehicles (EVs) a reality. While the average driver is very familiar with the instruments available for the current internal combustion engine vehicles (ICEVs), the same does not hold for EVs. They require unique gages and tell-tales (also known as warning lights), tailored to their architecture, operating modes and intended use. This paper makes a comparison of the instruments used in ICEVs and EVs, suggesting a minimum set and standardization of the associated symbols.

A Reusable Control System Architecture for Hybrid Powertrains

System integration is the path to successful entry of hybrid electric vehicle (HEV) technology into the marketplace. A modular solution capable of meeting varying customer requirements is needed. The controller must possess a flexible hierarchical architecture that insures cross-platform compatibility and provides adaptability for various engine, motor, transmission, and battery configurations. A hybrid powertrain supervisory controller (PSC) has been designed for an advanced parallel-type HEV prototype, which uses a continuously variable transmission (CVT). The controller schedules torque commands for the engine and motor and chooses the transmission ratio to meet driver demanded acceleration. The controller is organized around a state machine, which determines how best to employ powertrain components to satisfy the driver while maximizing fuel economy.

It is essential for implementers to understand the parameters and capabilities of these technologies, many of which utilize and depend upon remote data/information transport services across one or more physical and logical entities within an automobile. This dependence, coupled with unique and typically diverse operational characteristics and requirements of the various wireless technologies, presents significant integration challenges to the automotive OEM and systems/components providers. Investigating and providing insight into managing this complexity for currently and soon to be deployed wireless technologies is addressed in this paper.

DSS, The Driver Stability System of Visteon

This paper introduces the Driver Stability System (DSS) at Visteon. DSS is a new active comfort / safety system for automobiles which controls the seat bolsters independently in real time to enhance the lateral support of the occupants. Under turning maneuvers, DSS reacts to the vehicle dynamics to provide an increased contact area between the occupants and their seats, allowing optimal occupant location with respect to such variables as steering wheel angle, lateral acceleration, yaw rate, and vehicle velocity. The lateral force compensation is directly coupled to the dynamic movement of vehicle chassis and the change of road profile. The system consists of the seat bolster assembly including DC motors, wheel speed sensors, steering wheel sensor, lateral accelerometer, yaw rate sensor, and electronic control unit (ECU). This paper also discusses the control concept of DSS and its realistic controller structure.

Electronics Environmental Testing in Perspective - A Fresh Approach

A major part of product development is to validate robustness to the environment (e.g. temperature, vibration, EMC). Although much time and expense is spent doing so, using traditional approaches often leads to “feel good” results since the product “passes”. Such a false sense of security is misleading since such validation methods can have serious deficiencies. Presented is a Design Assurance process (Accelerated Stress Assurance Plan - ASAP) to validate modules that addresses these deficiencies. It places major emphasis on the analysis and development stages. It does not require large sample sizes, and overall test time and facilities is reduced (30-50% possible).. Just as for electronic modules, new and major changes to IC's need a shorter validation process. As an example, a relatively fast procedure for the production and application release of improved molding compounds for IC's is presented.

Portable NVH Dynamometers

Noise Vibration and Harshness (NVH) characteristics have become a key differentiator between “Good” vehicles and “Best-In-Class” vehicles. While all OEM's and most Tier 1 suppliers have on-site in-ground chassis dynamometers, a need was identified to design, develop and bring to market, a fully capable portable NVH full vehicle chassis system. The original concept entailed a device, which could be brought to the customer's location, be fully self contained, requiring no external power, and provide data acquisition using transducers that would not contact the vehicle. With traditional instrumentation taking several hours to install, non-contacting lasers would be used to provide significant timesaving, and prevent any possible damage to the vehicle from pinched wires. The new methodology should provide data acquisition in as little as 20 minutes. Analysis would be accomplished immediately following testing, with hard copies available before the next vehicle was ready to run.

Statistical Modeling of Fatigue Crack Growth in Wing Skin Fastener Holes

Estimation and prediction of residual life and reliability are serious concerns in life cycle management for aging structures. Laboratory testing replicating fatigue loading for a typical military aircraft wing skin was undertaken. Specimens were tested until their fatigue life expended reached 100% of the component fatigue life. Then, scanning electron microscopy was used to quantify the size and location of fatigue cracks within the high stress regions of simulated fastener holes. Distributions for crack size, nearest neighbor distances, and spatial location were characterized statistically in order to estimate residual life and to provide input for life cycle management. Insights into crack initiation and growth are also provided.

Development of a Steer-by-Wire System for the GM Sequel

Steer-by-wire systems (SBW) offer the potential to enhance steering functionality by enabling features such as automatic lane keeping, park assist, variable steer ratio, and advanced vehicle dynamics control. The lack of a steering intermediate shaft significantly enhances vehicle architectural flexibility. These potential benefits led GM to include steer-by-wire technology in its next generation fuel cell demonstration vehicle, called “Sequel.” The Sequel's steer-by-wire system consists of front and rear electromechanical actuators, a torque feedback emulator for the steering wheel, and a distributed electronic control system. Redundancy of sensors, actuators, controllers, and power allows the system to be fault-tolerant. Control is provided by multiple ECU's that are linked by a fault-tolerant communication system called FlexRay. In this paper, we describe the objectives for fault tolerance and performance that were established for the Sequel.

Target Tracking by a Single Camera Based on Range-Window Algorithm and Pattern Matching

An algorithm, which determines the range of a preceding vehicle by a single image, had been proposed. It uses a “Range-Window Algorithm”. Here in order to realize higher robustness and stability, the pattern matching is incorporated into the algorithm. A single camera system using this algorithm has an advantage over the high cost of stereo cameras, millimeter wave radar and non-robust mechanical scanning in some laser radars. And it also provides lateral position of the vehicle. The algorithm uses several portions of a captured image, namely windows. Each window is corresponding to a predetermined range and has the fixed physical width and height. In each window, the size and position of objects in the image are estimated through the ratio between the widths of the objects and the window, and a score is given to each object. The object having the highest score is determined as the best object. The range of the window corresponding to the best object becomes an estimated range.

Key Aspects of Electronics Automotive Components Testing

Electronics components are estimated to be between 9 to 15 % of a total vehicle cost, and this trend will remain strong for the next years. The amount of electronics content in a vehicle has grown steadily since 1970's, and as a result, development challenges such as testing and validation are a key aspect of its overall development costs. Testing costs can amount easily to US$ 500 k in medium complex automotive parts of a vehicle (e.g. instrument cluster) depending on a specific OEM customer demand, and this on top of limited regional laboratory capacity can also lead to increased testing time. The goal of this paper is to outline key aspects of electronics in vehicle components testing, including overall costs and timing, and propose a lean approach to optimize such costs & timing. The key aspects of such optimization include not only resources, but also laboratories and upfront OEM customer planning.

Motorized Throttle Positioning Simulation Model

A motorized throttle model has been developed in block diagram form (Simulink®). Its primary input is the control signal to the throttle motor's electrical H-driver. The model's primary output is throttle position sensor signal. The model's utility for vehicle and engine simulations is proved with validation data. While a DC motor actuated positioning device is well known, special attention is paid to modeling subtle but significant physical characteristics. Further, the model is structured to overcome numerical simulation issues. The laboratory environment that connects a Powertrain Control Module (PCM) to vehicle powertrain simulation hardware is diagramed. This paper is useful to those modeling this and similar actuators as it points out pitfall avoidance for real time simulation issues. It avoids reliance on difficult-to-measure characteristics that cloud validation validity.

Driver Steering Performance Using Joystick vs. Steering Wheel Controls

A fixed-base driving simulator with a 14-degree of freedom vehicle dynamics model was used to compare the lane tracking performance of test subjects using a joystick steering controller to that using a conventional steering wheel. Three driving situations were studied: a) straight-line highway driving, b) winding road driving (country road), and c) evasive maneuvering - a double lane change event. In addition, three different joystick force-feedback settings were evaluated: i) linear force feedback, ii) non-linear, speed sensitive force feedback and iii) no force feedback. A conventional steering wheel with typical passenger car force feedback tuning was used for all of the driving events for comparison.

Rising costs continue to be a problem within the automotive industry. One way to address these rising costs is through modularity. Modular systems provide the ability to achieve product variety through the combination and standardization of components. Modular design approaches used in development of vehicle electrical, electronic, and software (EES) systems allow sharing of architectures/modules between different product lines (vehicles). This modular design approach may provide economies of scale, reduced development time, reduced order lead-time, easier product diagnostics, maintenance and repair. Other benefits of this design approach include development of a variety of EES systems through component swapping and component sharing. In this paper, new optimization algorithms and software tools are presented that allow vehicle EES system design engineers to develop modular architectures/modules that can be shared across vehicle platforms (for OEMs) and across OEMs (for suppliers).

Radar-based Target Tracking Method: Application to Real Road

Principle of the target tracking method for the Adaptive Cruise Control (ACC) system, which is applicable to non-uniform or transient condition, had been proposed by one of the authors. This method does not need any other information rather than that from the radar and host vehicle. Here the method is modified to meet more complex traffic scenarios and then applied to data measured on real highway. The modified method is based on the phase chart between the lateral component of the relative velocity and azimuth of a preceding vehicle. From the trace on the chart, the behavior of a preceding vehicle is judged and the discrimination between the lane change and curve-entry/exit can be made. The method can deal with the lane-change of a preceding vehicle on the curve as well as on the straight lane. And it is applied to more than 20 data including several road/vehicle conditions: road is straight, or turns right or left; vehicles are motorbikes, sedans and trucks.

A Dynamic Model of Automotive Air Conditioning Systems

A dynamic computer model of automotive air conditioning systems was developed. The model uses simulation software for the coding of 1-D heat transfer, thermodynamics, fluid flow, and control valves. The same software is used to model 3-D solid dynamics associated with mechanical mechanisms of the compressor. The dynamics of the entire AC system is thus simulated within the same software environment. The results will show the models potential applications in component and system design, calibration and control.

MBT Timing Detection and its Closed-Loop Control Using In-Cylinder Ionization Signal

Maximum Brake Torque (MBT) timing for an internal combustion engine is the minimum advance of spark timing for best torque. Traditionally, MBT timing is an open loop feedforward control whose values are experimentally determined by conducting spark sweeps at different speed, load points and at different environmental operating conditions. Almost every calibration point needs a spark sweep to see if the engine can be operated at the MBT timing condition. If not, a certain degree of safety margin is needed to avoid pre-ignition or knock during engine operation. Open-loop spark mapping usually requires a tremendous amount of effort and time to achieve a satisfactory calibration. This paper shows that MBT timing can be achieved by regulating a composite feedback measure derived from the in-cylinder ionization signal referenced to a top dead center crank angle position. A PI (proportional and integral) controller is used to illustrate closed-loop control of MBT timing.
